You beat me to it - except you only need Black (make them all black before exporting, the gray are just markers for the cutouts), and the 2x10 is impossible to find so it needs replaced by a 2x6 + 2x4 or such... and the 1x3s are probably really a 1x2 + 1x1 on the real model. The 2x2 and 2x4s should probably also be 1x2's just for consistency. (I missed the 1x3s & 2x2, and the 2x4 is in the cutout area that wasn't in the real model)

It was 3AM, I'm trying to figure out if this board does tables Smile

All bricks are black.  The dark gray bricks are optional.  Light gray are just to emphasize where tile goes.  Brown is just to show previous steps. You might put the first row on a big plate temporarily to help hold it in place while building.

For folks making a mold, one idea I was wondering about is making the cover corner bits separate pieces, like this:

The thinking is that this could then be a "cap" that would cover the corner where the sides fit. One could then trim the sides to fit the space available, and then trim the corner to fit.

NOTE: the model is about 2" wider than the existing shell plans! That's around 3 Lego studs on each side!

All of this about the Lego Greebles, but where do they go? The Greebles are recessed in the skirt about 2 bricks + 1 tile. In other words, there's a row of solid brick. Under that is another row where the bricks start staggering. The bottom of the tiles on that row are about flush with the skirt of the Sentry Droid.

(As far as I can tell, there's some error in the photos, but that is close to my memory).

The Lego is recessed under the skirt. There is a solid row of bricks, and the smooth tiles on the bricks below that row are about flush with the edge of the skirt.

Note that if there isn't enough room, the top row of bricks could either be turned into plates, cut, or perhaps even removed completely.

I think this is a "good" 3D model.  The repaired STL or the repaired x2 STL 'should' be OK to print - I think.  The obj may also be OK.  The .skp file seems pretty good, however sketchup doesn't always export very well.

Ok, FWIW, I ran the "repaired x2" STL file from the .zip through makerware's slicer and it seems like it'll be printable with that slicer as well. (I had to shrink it). Microsoft 3D Builder also looks like it'd print it.

PS: It's too fat for most beds @ 1:1, however Microsoft 3D Builder does a good job of chopping models in half, you can then reexport the halves to STL for other print software if need be. (It also does a good job or repairing some files.)
